Upscaling - from the pilot plant to production

Mapping chemical processes from laboratory scale to kilo-scale and onwards to production scale can be a major challenge. Scaling up, including test runs, quickly becomes a time and cost factor, not to mention the required investment in the necessary equipment. In addition, upscaling requires technical expertise that is far from being available in every company. What does upscaling mean?

Upscaling or scale-up is a term taken from the English language (to scale up) that stands for the scaling up of production processes practiced in chemical process engineering. The aim is to set up a technical production plant that can ultimately produce the same products as in initial production, but with significantly larger margins. The correct German translation is "Maßstabsübertragung". However, this term is now almost completely replaced by the English term.

Why is systematic upscaling indispensable in chemistry?

Product and process developments in chemistry often still take place in beakers. However, the findings from this cannot simply be transferred to production. Instead, it is necessary to find suitable technologies and carry out scale-up calculations and feasibility studies.

Critical parameters in chemical reactions are, for example

  • Substance concentrations,
  • Temperatures,
  • Heating and cooling times,
  • Homogenization times,
  • the removal of air and
  • the incorporation of additives.

These influencing variables can have very different effects on a small scale than on a large scale. For example, the heat of reaction, especially in endothermic or exothermic processes, places very different demands on the equipment during scale transfer, so the control behavior of pumps can change in interaction with the peripherals. Heating and cooling times, on the other hand, are often only determined very imprecisely during initial production. If this is not taken into account during scale-up, subsequent chemical production can be characterized by an expansion of the heating and cooling times, which results in an explosion of the total production time.

In addition, the use of conventional laboratory technology such as rod homogenizers or propeller stirrers does not allow any conclusions to be drawn about the homogenization times required in the subsequent production process. As a result, product quality can vary significantly between development and production. In order to achieve certain product properties such as texture or viscosity, thickening substances with a low bulk density are used in many processes. These often pose problems for developers in the laboratory, as they frequently lead to heavy dust formation or lump formation. In large-scale production, this can result not only in qualitative and safety-related disadvantages, but also in extremely long stirring times.

Comprehensive process adjustments as part of a systematic scale-up are the only way to ensure that the scale-up functions smoothly and that the same results are ultimately achieved on a production scale as before in the laboratory or in pilot production. Upscaling is therefore one of the most important engineering tasks in chemical process engineering.

How does upscaling work in chemistry?

During the scale-up, all technical parameters are repeatedly adjusted and optimized until everything fits in the end. For this purpose, so-called dimensionless key figures such as the Reynolds number, the Froude number or the Euler number, for which geometric dimensions play no role, are first determined in a model test in a scaled-down laboratory apparatus. With the help of these key figures, larger-scale pilot production systems can be realized, which allow realistic prototype production and, in some cases, the initial production of small series.

Important questions that arise for companies when scaling up are:

  • What are the aims of the scale enlargement?
  • What are the important aspects of the process to be scaled up?
  • What are the controlling mechanisms?
  • How big should the whole thing be?
  • Which flow conditions occur?
  • What equipment is required for the process?
